Introduction
Purpose
Powermax45 systems: This Field Service Bulletin (FSB) describes the procedure for replacing the snubber resistors
on a Powermax45.
Powermax45 XP systems: Complete instructions for installing this repair kit are included in the Powermax45 XP
(809230) Service Manual. To download the Service Manual, go to www.hypertherm.com and click the “Documents
library” link.

Remove the power supply cover and component barrier
1. Turn OFF the power, disconnect the power
cord, and disconnect the gas supply.
2. Remove the 2 screws from the handle on the
top of the power supply, as shown in Figure 1.
Gently pull on the end panel nearest the screw
you are removing to keep pressure on the
screw. When the screw is almost out, tilt the
screwdriver slightly to help pull the screw out
of the recessed hole.
3. Tip the end panels back slightly so that you
can get the edges of the handle out from
underneath them. Set the handle and screws
aside. Continue to tilt the end panels outward
to release the fan side of the cover from its
track. Then lift the cover off the power supply.
4. Remove the component barrier from the
power-board side of the power supply. The
component barrier is flexible and can be bent
slightly for removal.
If your power supply is a 200–240 V CSA or a
230 V CE model, continue with the following
procedure.
If your power supply is a 400 V CE or a 480 V CSA model, proceed to page 5 for further instructions.
Remove the power board (200–240 V CSA and 230 V CE)
The following procedure applies to 200–240 V CSA and 230 V CE power boards. Please refer to Figure 2 on page 3
and Figure 3 on page 4 when performing this procedure.
1. Detach the ribbon cable from J7 on the heat sink side of the power board.
2. Remove the connectors at J10, J12, and J22 on the heat sink side of the power board.
3. Remove the connectors at J3, J4, and J5 on the heat sink side of the power board.
4. Remove the connector for the red and black wires from the power switch at J6 from the heat sink side of the power
board. J6 is located about an inch down from the top edge of the board.
5. Remove the wires for the transformers and inductors at J13, J14, J15, J16, J17, J18, J19, and J20.
6. Remove the work lead ring terminal from J21 and the 4 capacitor screws.
7. Remove the 3 retaining screws, the 4 heat sink assembly screws, and the 4 snubber resistor screws.
8. If you have an older 200–240 V CSA or 230 V CE power board that has 2 input bridge diodes (and without the
small slot below the heat sink assembly screw hole), remove the 3 screws that attach the IGBTs and the 2 screws
that attach the input bridge diodes to the heat sink. There are holes in the power board to provide access to them.
If you have a newer 200–240 V CSA or 230 V CE power board that has a single input bridge diode (and has a
small slot below the heat sink assembly screw hole), remove the 3 screws that attach the IGBTs and the screw that
attaches the input bridge diode to the heat sink. There are holes in the power board to provide access to them.

9. Remove the screw at J1 that secures the white wire and the screw at J2 that secures the black wire from the
ON/OFF switch to the power board.
10. Stand up the unit again. Tuck out of the way all the wires that you detached.
11. Pull the board straight out from the power supply and set aside.

Remove the power board (400 V CE and 480 V CSA)
The following procedure applies to 400 V CE and 480 V CSA power boards. Please refer to Figure 4 on page 5 and
Figure 5 on page 6 when performing this procedure.
1. Detach the ribbon cable from J8 on the heat sink side of the power board.
2. Remove the connectors at J10, J12, and J22 on the heat sink side of the power board.
3. Remove the connectors at J4, J5, and J6 on the heat sink side of the power board.
4. Remove the wires for the transformers and inductors at J13, J14, J15, J16, J17, J18, J19, and J20.
5. Remove the work lead ring terminal from J21 and the 4 capacitor screws.
6. Remove the 3 retaining screws, the 4 snubber resistor screws, and the 4 heat sink assembly screws.

7. If you have an older 400 V CE power board that has 2 input bridge diodes (and without the small slot below the
heat sink assembly screw hole), remove the 2 screws that attach the IGBTs and the 2 screws that attach the input
bridge diodes to the heat sink. There are holes in the power board to provide access to them.
If you have a newer 400 V CE or 480 V CSA power board that has a single input bridge diode (and has a small slot
below the heat sink assembly screw hole), remove the 2 screws that attach the IGBTs and the screw that attaches
the input bridge diode to the heat sink. There are holes in the power board to provide access to them.
8. Remove the screws at J1, J2, and J3 that secure the 3 white wires from the bottom of the ON/OFF switch to the
power board.
9. Stand up the unit again. Tuck out of the way all the wires that you detached.
10. Pull the board straight out from the power supply and set aside.

Replace the snubber resistors
Refer to Figure 6 on page 8 when performing the following procedure.
1. Remove both snubber resistors from the heat sink. Each resistor has 2 mounting screws. Discard both of the
snubber resistors.
2. Clean the area on the heat sink where the snubber resistors were mounted. Use isopropyl alcohol to remove the old
thermal grease.
3. Evenly apply a thin coat of thermal grease (3 mm, approximately the thickness of a sheet of paper) to the new
snubber resistor mounting surface. Use the thermal grease included in the kit (128836).
4. Attach the 2 new snubber resistors (109670) to the heat sink using the mounting screws supplied in the kit
(075526). Orient each resistor properly, as shown in Figure 6. Tighten all screws to 23.0 kg cm (20 inch-pounds).
5. Clean the heat sink with isopropyl alcohol. Gently scrub away any excess grease, being careful not to scratch the
heat sink. Wipe it with a clean cloth.
If your power supply is a 200–240 V CSA or a 230 V CE model, proceed to page 9 for further instructions.
If your power supply is a 400 V CE or a 480 V CSA model, proceed to page 10 for further instructions.

Reinstall the power board (200–240 V CSA and 230 V CE)
The following procedure applies to 200–240 V CSA and 230 V CE power boards. Please refer to Figure 2 on page 3
and Figure 3 on page 4 when performing this procedure.
1. Before reinstalling the power board, spread a thin layer of thermal compound (included in the parts kit) 2 mm thick
(about the thickness of a sheet of paper) on all the IGBTs and the input bridge diode (or diodes).
Note: Remix the compound if the material separates.
2. Line up the holes for the capacitor screws with the capacitors; the pressure relief vents should be visible from the
two notches in the power board.
3. Push the power board straight in.
4. Replace the 4 heat sink assembly screws and torque them to 23.0 kg cm (20 inch-pounds).
5. Replace the 3 retaining screws and the 4 snubber resistor screws. Torque these screws to 17.3 kg cm
(15 inch-pounds).
6. Reconnect the white wire from the ON/OFF switch to J1 and the black wire to J2. Torque them to 23.0 kg cm
(20 inch-pounds).
7. Replace the 3 screws that attach the IGBTs and the screw that attaches the input bridge diode to the heat sink. The
torque setting for these is 23.0 kg cm (20 inch-pounds). (If you are reinstalling an older 200–240 V CSA or 230 V
CE power board, use the 2 screws to reattach the 2 input bridge diodes to the heat sink.)
8. Replace the 4 capacitor screws. Be sure to reattach the black wire to the left-most screw. Torque these screws to
23.0 kg cm (20 inch-pounds).
9. Reconnect the wires to the transformers and inductors at J13, J14, J15, J16, J17, J18, J19, and J20 and the work
lead ring terminal at J21. Torque them to 23.0 kg cm (20 inch-pounds).
10. Replace the connectors at J10 and J12 and the connectors at J3, J4, J5, and J6.
11. Reconnect the ribbon cable from the control board to the power board at J7.
Proceed to page 11 for further instructions.

Reinstall the power board (400 V CE and 480 V CSA)
The following procedure applies to 400 V CE and 480 V CSA power boards. Please refer to Figure 4 on page 5 and
Figure 5 on page 6 when performing this procedure.
1. Before reinstalling the power board, spread a thin layer of thermal compound (included in the parts kit) 2 mm thick
(about the thickness of a sheet of paper) on all the IGBTs and the input bridge diode (or diodes).

(15 inch-pounds).
6. Reconnect the 3 white wires from the ON/OFF switch to J1, J2, and J3. Torque them to 23.0 kg cm
(20 inch-pounds)
7. Replace the 2 screws that attach the IGBTs and the screw that attaches the input bridge diode to the heat sink. The
torque setting for these screws is 23.0 kg cm (20 inch-pounds). (If you are reinstalling an older 400 V CE power
board, use the 2 screws to reattach the 2 input bridge diodes to the heat sink.)
8. Replace the 4 capacitor screws and torque them to 23.0 kg cm (20 inch-pounds). Be sure to reattach the black wire
to the left-most screw.
9. Reconnect the wires to the transformers and inductors at J13, J14, J15, J16, J17, J18, J19, and J20 and the work
lead ring terminal at J21. Torque them to 23.0 kg cm (20 inch-pounds).
10. Replace the connectors at J10, J12, and J22 and the connectors at J4, J5, and J6.
11. Reconnect the ribbon cable from the control board to the power board at J8.

Reinstall the component barrier and power supply cover
To protect your power supply, it is important to properly reinstall both the component barrier and the power supply cover
when the maintenance is complete:
1. Hold the component barrier so that the
edge with the 3 notches is on the left and
the edge with 4 notches is on the right, as
shown in Figure 7.
2. (There is a perforation across the top,
about 4.45 cm [1.75 inches] down from
the top edge. If you are replacing the
component barrier with a new one, you
will need to fold it along this perforation
so that the top edge bends away from
you.)
3. Position the barrier so that the folded
section will cover the top of the power
board. Slide the barrier into place with the
bottom edge between the ribs on the
base and the power board. The notches
on each side of the barrier should align
with the ribs on the inside of the end
caps.
4. Being careful not to pinch any of the
wires, slide the cover back onto the
power supply. Make sure that the bottom
edges are in the tracks and that the slot in
the top of the cover is aligned with the tab
on the front end cap so that the louvers in
the cover are in front of the fan. (See
Figure 8.) Position the handle over the
holes in the top of the cover, then secure
the cover with the 2 screws that you
removed in step 2 on page 2.
5. Reconnect the electrical power and the
gas supply.

Retrait du couvercle de la source de courant et de la barrière de composant
1. Couper l’alimentation (OFF), débrancher
le cordon d’alimentation et débrancher
l’alimentation en gaz.
2. Déposer les deux vis de la poignée située sur
le dessus de la source de courant, comme
illustré sur la Figure 1. Tirer doucement sur
le panneau d’extrémité le plus proche de la vis
que vous retirez afin de maintenir une pression
sur cette dernière. Une fois la vis pratiquement
extraite, incliner légèrement le tournevis pour
faciliter l’extraction de la vis.
3. Basculer légèrement les panneaux d’extrémité
de façon à en extraire les bords de la poignée
d’en dessous. Réserver la poignée et les vis.
Continuer à incliner les panneaux d’extrémité
vers l’extérieur pour dégager le couvercle côté
ventilateur de ses rails. Retirer ensuite
le couvercle de la source de courant.
4. Retirer la barrière de composant du côté du
panneau d’alimentation de la source de
courant. Cette barrière e composant est
flexible et peut être pliée légèrement pour être
enlevée.
Pour les sources de courant 200 – 240 V CSA ou 230 V CE, continuer la procédure suivante.
Pour les sources de courant 400 V CE ou 480 V CSA, se rendre à page 5 pour les instructions.
Retrait du circuit imprimé d’alimentation (200 – 240 V CSA et 230 V CE)
La procédure suivante s’applique aux circuits imprimés d’alimentation 200 – 240 V CSA et 230 V CE. Merci
de consulter la Figure 2 à la page 3 et la Figure 3 à la page 4 lors de la réalisation de cette procédure.
1. Débrancher le câble plat de J7 sur le côté dissipateur thermique du circuit imprimé d’alimentation.
2. Déposer les connecteurs de J10, J12 et J22 sur le côté dissipateur thermique du circuit imprimé d’alimentation.
3. Déposer les connecteurs de J3, J4 et J5 sur le côté dissipateur thermique du circuit imprimé d’alimentation.
4. Retirer le connecteur des fils rouge et noir de l’interrupteur d’alimentation de J6 sur le côté dissipateur thermique
du circuit imprimé d’alimentation. J6 se situe à environ deux centimètres et demi sous l’extrémité supérieure
du circuit.
5. Retirer les fils des transformateurs et des bobines d’induction de J13, J14, J15, J16, J17, J18, J19 et J20.
6. Retirer la cosse ronde du câble de retour de J21 et retirer les quatre vis du condensateur.
7. Déposer les trois vis de retenue, les quatre vis de l’ensemble du dissipateur thermique et les quatre vis du transistor
à effet de champ.

8. Si vous utilisez un ancien circuit imprimé 200 – 240 V CSA ou 230 V CE comprenant deux diodes de pont
d’entrée (sans petite rainure sous le trou des vis de l’ensemble dissipateur thermique), déposer les trois vis qui fixent
les transistors bipolaires à grille isolée et les deux vis utilisées pour fixer les diodes du pont d’entrée au dissipateur
thermique. Le circuit imprimé contient des trous d’accès.
Si vous utilisez un nouveau circuit imprimé d’alimentation 200 – 240 V CSA ou 230 V CE comprenant une seule
diode de pont d’entrée (avec une petite rainure sous le trou de vis de l’ensemble dissipateur thermique), déposer
les trois vis qui fixent les transistors bipolaires à grille isolée et la vis utilisée pour fixer la diode du pont d’entrée
au dissipateur thermique. Le circuit imprimé contient des trous d’accès.
9. Déposer la vis de J1 qui maintient le fil blanc et la vis de J2 qui maintient le fil noir de l’interrupteur ON/OFF
(marche/arrêt) du circuit imprimé d’alimentation.
10. Remettre l’unité en position droite. Dégager les fils détachés.
11. Retirer le circuit imprimé d’alimentation hors de la source de courant et le mettre de côté.

Retrait du circuit imprimé d’alimentation (400 V CE et 480 V CSA)
La procédure suivante s’applique aux circuits imprimés d’alimentation 400 V CE et 480 V CSA. Merci de consulter la
Figure 4 à la page 5 et la Figure 5 à la page 6 lors de la réalisation de cette procédure.
1. Débrancher le câble plat de J8 sur le côté dissipateur thermique du circuit imprimé d’alimentation.
2. Déposer les connecteurs de J10, J12 et J22 sur le côté dissipateur thermique du circuit imprimé d’alimentation.
3. Déposer les connecteurs de J4, J5 et J6 sur le côté dissipateur thermique du circuit imprimé d’alimentation.
4. Retirer les fils des transformateurs et des bobines d’induction de J13, J14, J15, J16, J17, J18, J19 et J20.
5. Retirer la cosse ronde du câble de retour de J21 et retirer les quatre vis du condensateur.
6. Déposer les trois vis de retenue, les quatre vis de l’ensemble du dissipateur thermique et les quatre vis du transistor
à effet de champ.

du circuit imprimé d’alimentation.
9. Remettre l’unité en position droite. Dégager les fils détachés.
10. Retirer le circuit imprimé d’alimentation hors de la source de courant et le mettre de côté.
