Thismanual contains an introductory descriptionon
the SUZUKI
DL650 and procedures for its inspec-
tion/service and overhaulof its main components.
Other information consideredas generally known is
not included.
Read the GENERAL INFORMATION section to
familiarizeyourself withthe motorcycle and its main-
tenance. Use this section as well as other sections
to use as a guide for proper inspection and service.
Thismanual will help you know the motorcycle bet-
ter so that you can assure your customers of fast
and reliable service.
Thismanual has been prepared on the basis
of thelatestspecificationsat the timeof publi-
cation. If modificationshavebeenmade since
then, differencesmay exist between the con-
tent of thismanual and theactualmotorcycle.
illustrations in this manual are used to show
the basic principles of operation and work
procedures. They may not represent the
actual motorcycle exactly in detail.
This manual is written for persons who have
enough knowledge, skills and tools, including
special tools, for servicing SUZUKI motorcy-
cles. If you do not have theproper knowledge
and tools, ask your authorized SUZUKI
motorcycle dealer to help you.
Inexperienced mechanics or mechanics
without the proper tools and equipment
may not be able to properly perform the
services described in this manual.
Improper repair may result in injury to the
mechanic and may render the motorcycle

Please note, however, that the warnings and cautions contained in this manual cannot possibly cover all
potential hazards relatingto the servicing, or lack of servicing, of the motorcycle. Inaddition to the WARN-
INGS and CAUTIONS stated, you must use good judgement and basic mechanicalsafety principles. If you
are unsure about how to perform a particular service operation, ask a more experienced mechanic for
advice.
GENERAL PRECAUTIONS
Properservice and repair procedures are important for the safety of the service mechanicand
the safetyand reliability of the motorcycle.
* When 2 or more persons work together, pay attention tothe safety of each other.
* When it is necessary to run the engine indoors, make sure that exhaust gas in forced out-
doors.
When working with toxic or flammable materials, makesure that the area you work iniswell-
ventilatedandthat you follow allof the materialmanufacturer's instructions.
Never usegasolineas acleaning solvent.
*To avoid getting burned, do not touch the engine, engine oil, radiator and exhaust system
untilthey havecooled.
After servicing the fuel, oil, water, exhaust or brake systems, check all lines and fittings
relatedtothe system for leaks.

If partsreplacementisnecessary, replacethe partswith Suzuki Genuine Partsor their equiva-
lent.
When removing partsthat are to be reused, keep them arranged in an orderly manner sothat
they may be reinstalled inthe proper order and orientation.
Besureto usespecial tools when instructed.
Makesurethat all parts used inreassemblyare clean. Lubricatethemwhen specified.
Usethe specified lubricant, bond, or sealant.
When removingthe battery, disconnect the negativecablefirst andthenthe positivecable.
When reconnecting the battery, connect the positive cable first and then the negative cable,
and replacetheterminal cover onthe positiveterminal.
When performing service to electrical parts, if the service procedures not require use of bat-
tery power, disconnect the negativecable the battery.
When tightening the cylinder head and case bolts and nuts, tighten the larger sizes first.
Always tightenthe boltsand nuts diagonally from the insidetoward outside andtothe speci-
fiedtighteningtorque.
Whenever you remove oil seals, gaskets, packing, O-rings, locking washers, self-locking
nuts, cotter pins, circlips and certain other parts as specified, be sure to replace them with
new ones. Also, before installing these new parts, be sure to remove any left over material
fromthe matingsurfaces.
Never reuseacirclip. When installing a new circlip, takecare nottoexpandthe end gap larger
than requiredto slip the circlipoverthe shaft. After installingacirclip, alwaysensurethat itis
completely seatedinitsgroove and securely fitted.
Use a torque wrench to tighten fasteners to the specified torque. Wipe off grease and oil if a
thread issmearedwith them.
After reassembling, check partsfor tightness and properoperation.
To protect the environment, do not unlawfully dispose of used motor oil, engine coolant and
other fluids: batteries, andtires.
To protect Earth'snatural resources,properlydispose of used motorcycle and parts.

Difference between photographs and actual motorcycles depends on the markets.
SERIAL NUMBER LOCATION
The frame serial number or V.I.N. (Vehicle IdentificationNumber) @ is stamped on the right side of the
steering head. The engine serial number is locatedon the left side of the crankcase.These numbersare
requiredespecially for registeringthe machineand orderingspare parts.
FUEL, OIL AND ENGINE COOLANT RECOMMENDATION
FUEL (FOR USA AND CANADA)
Use only unleaded gasoline of at least 87 pump octane ( ) or 91 octane or higher rated by the
researchmethod.

GasolinecontainingMTBE (MethylTertiary Butyl Ether), lessthan 10 % ethanol, or less than 5 % methanol
with appropriate cosolventsand corrosion inhibitor is permissible.
FUEL (FOR OTHER COUNTRIES)
Gasoline used should be graded 91 octane (Research Method) or higher. Unleaded gasoline is recom-
mended.

ENGINEOIL (FOR USA)
SUZUKl recommendsthe useof SUZUKl PERFORMANCE4 MOTOR OILor an oil which is rated SF or SG
under the API (American Petroleum Institute) service classification. The recommended viscosity is SAE
10W-40.If an SAE 10W-40oil is not available, select andalternative accordingto the following chart.
ENGINEOIL (FOR OTHER COUNTRIES)
Use a premium quality 4-stroke motor oil to ensure longer ser-
vice lifeof your motorcycle. Use only oils which are rated SF or
SG under the API serviceclassification. The recommendedvis-
cosity is SAE 10W-40. If an SAE 10W-40motor oil is not avail-
able, select an alternative accordingto the right chart.

BRAKE FLUID
Specificationandclassification: DOT 4

Sincethe brakesystemof this motorcycleisfilledwith aglycol-basedbrakefluid bythe manu-
facturer, do notuse or mix different types of fluid suchas silicone-basedand petroleum-based
fluid for refillingthe system, otherwise serious damagewill result.
Do notuseany brakefluidtakenfrom oldor usedor unsealedcontainers.
Never re-use brakefluid left over from a previous servicing, which has been stored for a long
period.
FRONT FORK OIL
Usefork oil SS8 or an equivalentfork oil.
ENGINECOOLANT
Use an anti-freezelengine coolantcompatible with an aluminum radiator,mixedwith distilledwater only.
WATER FOR MIXING
Usedistilledwater only. Water other than distilledwater can corrode andclogthe aluminum radiator.

ANTI-FREEZUENGINE COOLANT
The engine coolant perform as a corrosion and rust inhibitor as well as anti-freeze.Therefore, the engine
d
coolantshould beusedat alltimes eventhoughtheatmospherictemperature inyour areadoesnot go down
to freezing point.
Suzuki recommends the use of SUZUKl COOLANT anti-freezelenginecoolant. If this is not available, use
anequivalent which iscompatiblewith analuminum radiator.
LIQUIDAMOUNT OF WATEWENGINE COOLANT
Solution capacity (total): 1 900 ml(4.0113.34 USIlmpqt)
For engine coolant mixture information, refer to coolingsystem section, page6-2

Mixing of anti-freezelenginecoolant should be limited to 60 %. Mixingbeyond itwould
itsefficiency. Iftheanti-freezelenginecoolant mixingratioisbelow
50 %, rustinhabiting perfor-
mance isgreatly reduced. Be sure to mix itabove
50 % even though the atmospheric tempera-
ture does notgo downtothefreezing point.
BREAK-IN PROCEDURES
During manufactureonly the best possible materials are usedand all machined partsare finished to a very
high standard but it isstill necessaryto allow the movingpartsto "BREAK-IN"beforesubjecting the engine
to maximumstresses. The future performanceand reliabilityof the enginedepends on the careand restraint
exercisedduringits early life. The general rulesare as follows.
Keep to these break-inengine speed limits:
Initial 800 km ( 500 miles): Below 5 000 rlmin
Upto
1 600 km (1 000 miles): Below 7 500 rlmin
Over to
1 600 km (1 000 miles): Below 10 500 rlmin
Uponreachingan odometer readingof 1 600 km (1 000 miles)you cansubject the motorcycleto fullthrot-
tle operation. However,do not exceed 10 500 rlmin at any time.
