5.1 Cleaning
Carefulness, cleanliness and the correct tools are required for
transmission repairs to be successful. The usual basic safety pre‐
cautions also, naturally apply when carrying out vehicle repairs.
A number of generally applicable instructions for individual repair

5.2 Components
Transmission
♦ Make sure that the alignment sleeves between the transfer
case and transmission are positioned correctly when installing
the transfer case.
♦ Clean the contact surfaces when installing the brackets as well
as any waxed components. Contact surfaces must be free of
grease and wax.
♦ For the correct bolts and other components, refer to Parts
Catalog.
♦ When replacing a transfer case, the gear oil must be filled up
to lower edge of filler hole. Refer to
⇒ “4 Transfer Case, Checking Transmission Fluid Level”, page
21 .
♦ Capacities and specification in the transfer case. Refer to
⇒ “2 Transfer Case Designation 0BU”, page 2
♦ When replacing a front final drive, the gear oil must be filled

Sealant
♦ Thoroughly clean housing joint surfaces before applying the
Sealant - AMV 174 004 01- .
♦ Apply the Sealant - AMV 174 004 01- evenly and not too thick.
O-Rings, Shaft Seals, Sealing Rings and Seals
♦ Replace the O-rings.
♦ The open side of the shaft seals point toward the fluid to be
sealed in.
♦ When installing the new shaft seals, make sure the sealing lip
does not run on the same point as the sealing lip of the old
seal (use insertion depth tolerances).

♦ Lightly lubricate O-rings before installing to prevent them from
being crushed when inserting.
Shaft Seals
Prior to Installing:
Lightly coat the outer circumference with oil and then fill the space
between the sealing lips -arrow- halfway with Sealing Grease - G
052 128 A1- .
After Installing:
♦ Check the transmission fluid level in the transfer case. Refer
to
⇒ “4 Transfer Case, Checking Transmission Fluid Level”, page
21 .
♦ Check transmission fluid level in front final drive
⇒ “3 Axle Oil Level in Front Final Drive, Checking”,
page 90 .
♦ Check transmission fluid level in the rear final drive. Refer to
⇒ “3 Rear Final Drive Axle Oil Level, Checking”, page 42 .
Fasteners
♦ Do not overstretch the circlips.
♦ Always replace damaged or stretched circlips.
♦ The circlips must fit completely inside the groove.
Bolts and Nuts
♦ Tighten and loosen the bolts and nuts for securing covers and
housings in a diagonal sequence.
♦ The tightening specifications stated apply to non-oiled nuts
and bolts.
♦ Always replace self-locking nuts and bolts.
♦ Make sure the contact surfaces and visible surfaces on the
nuts and bolts are waxed after assembling.
♦ Use a wire brush to clean the threads of bolts that were
screwed in with locking compound. Next, use Locking Fluid -
AMV 185 101 A1- to install the bolts.
♦ Threaded holes into which self-locking bolts or bolts coated
with locking fluid are screwed, must be cleaned (e.g. tap).
Otherwise there is a risk that the bolts will shear the next time
they are removed. Pay attention to the thread pitch when
cleaning with a thread cutter.
Bearings
♦ Install needle bearings with lettered side (thicker metal) racing
the fitting tool.

– Disconnect electrical connectors -1, 2, 3- from the transmis‐
sion.
Vehicles with a 3.0L TFSI Engine:
– Remove the bolts -1, 2 and 3-.
– Remove the bracket -4-.
Vehicles with a 3.0L TDI Engine:
– Remove bolts -arrows- on the particulate filter mount.
Vehicles with a 4.2L TDI Engine:
– Remove left and right bolts -arrows- on the particulate filter
mount.
All Vehicles:
– Remove the bolts -arrows- that connect the front driveshaft to
the transfer case.
– Use the Counterhold - Kit - Multiple Use - T10172- and adapt‐
ers -T10172/6- .
– Tie the front driveshaft to the body.

– Slide the -T40093/6- onto the -T40091/1- .
– Slide the -T40091/1- into the -T40091/4- and -T40091/5- tight‐
en it with the bolts -arrows-.
– Tighten the adapter to the body using the bolts -A-.
• Tighten the left adapter -T40091/5- to 30 Nm with an M10 x
30 bolt.
• Tighten the right adapter -T40091/4- to 23 Nm with an M8 x
30 bolt and washer.
– Attach the Engine/Gearbox Jack - Gearbox Support - 3282- to
the transfer case with an M8 x 20 bolt -arrow A- and an M10
x 20 bolt -arrow B-.
– Attach the -3282/45- to the right Engine/Gearbox Jack - Gear‐
box Support with an M8 nut.
– Fit the -3282/45- onto the left Engine/Gearbox Jack - Gearbox
Support with a washer -1-.
– Remove the bolts -1 and 2- from the Engine/Gearbox Jack -
Gearbox Support.
– Lower the transfer case using the Engine/Gearbox Jack - VAG
1383A- to dimension -a-, between the body and the Engine/
Gearbox Jack - Gearbox Support -1-.

– Install the -T40091/6- with the -T40091/7- in the -T40093/6- .
– Attach the -T40091/6- with the -T40091/8- to the automatic
transmission housing.
– Tighten the nut -A- to prevent the -T40091/6- from turning.
– Remove the bolts connecting the transmission to the transfer
case -arrows 1- and -arrows 2-.
– Remove the transfer case from the transmission.
– If replacing the transfer case, remove the Engine/Gearbox
Jack - Gearbox Support -arrows- and bracket -bolts 1 and 2-.

Installing
Install in reverse order of removal. Note the following:
• Tightening specifications. Refer to
⇒ “2.1 Transfer Case Overview”, page 10 .
– Make sure the alignment sleeves fit correctly between the
transfer case and the transmission.
– Grease the splines on the transfer case and each transmission
drive axle with Grease for Clutch Disc Shaft Splines - G 000
100- .
– Be careful not to kink the lines when sliding the transfer case
and the transmission together.

– Align the transfer case bolting flange so that it is parallel to the
flange/transmission. To do this, adjust the transfer case via the
Engine/Gearbox Jack - Gearbox Support - 3282- spindles.
– Push the transfer case all the way onto the transmission mak‐
ing sure the drive axle splines/transfer case engage with the
output shaft/transmission.
Note
♦ If necessary turn the rear output flange/driveshaft back and
forth.
♦ If the tooth position is correct and it is guided centered, the
transfer case slides against the transmission as far as the stop.
♦ Do not pull the transfer case against the transmission by the
bolts otherwise the transfer case will tilt.
– Tighten the bolts -arrows 1- and -arrows 2- to the tightening
specification.
– Lift the transfer case slightly using the Engine/Gearbox Jack -
VAG 1383A- .
– Tighten the bolts -1 and 2- on the Engine/Gearbox Jack -
Gearbox Support. Refer to
⇒ “3.1 Transmission Carrier and Console Overview”,
page 17 .
– Attach the rear driveshaft with the new bolts to the transfer
case. Refer to
⇒ “6.3 Rear Drive Shaft, Removing and Installing”,
page 52 .
– Attach the front driveshaft to the transfer case with new bolts.

Procedure
– Attach the Engine/Gearbox Support Shackle (2 pc.) - 10-222A/
12- to the lifting eye on the transfer case, as illustrated.
– Attach the Shop Crane - VAS 6100- to the Engine/Gearbox
Support Shackle (2 pc.) - 10-222A/12- and lift the transfer case
off the Engine/Gearbox Jack - VAG 1383A- .
