e FireStar Combustion Controller uses a number of sensors, sophisticated
actuator motors and programming to optimize the operation of the outdoor
furnace. e controller adjusts the over and under air (air that is added both
over and under the re) to optimize the combustion process, which makes the
outdoor coal furnace more ecient and cleaner burning. e controller will
display an alarm if it detects a problem (e.g., the water level is low or the re
has gone out).
As the operator of the outdoor furnace, you will be able to adjust the variables
and parameters of the FireStar to obtain a cleaner and more ecient burn.
Some variables can be changed to match the outdoor furnace operation to the
heat load, type and size of coal, etc.
Before operating the FireStar Combustion Controller, become familiar with
the information the control panel provides and with the procedures for making
changes to settings. e controller has been programmed with default settings
that are generally intended for burning bituminous coal; however, the settings
may be adjusted to match your fuel type and heating requirements.
1. Power button - used to turn the FireStar Combustion Controller on and
o. It does not disable all electrical power to the furnace.
2. LED display - alternates between the furnace water temperature (displays
for 6 seconds) and the temperature of the ue gas just before it enters
the chimney tee (displays for 3 seconds). Other information will also
be displayed on the LED display depending on setting, modes, alarms,
warnings, etc.
3. Menu button - can be used in conjunction with the navigation (directional
arrow) buttons to make changes to settings.
4. Purge LED - illuminates to indicate the outdoor furnace is in Purge mode.

e Reset Cycle allows the Forge to burn most types of coal properly and with
reduced smoke. Reset Cycle is used when the furnace has been loaded with
fresh fuel and the rebox door closed.
To activate Reset Cycle, press the Reset button. When the Reset button is
pressed after loading new fuel, the over and under air LEDs will illuminate
violet and gradually transition to red as the Reset Cycle runs and transitions to
Standard Run Mode.
During the Reset Cycle, the under air is slightly reduced and the over air
is increased. is is especially useful when burning bituminous coal which
requires secondary air.
Over a period of time, as the volatiles are burned o, the over air will gradually
reduce. As the over air is being turned down, the under air will gradually
increase. By the time the Reset Cycle is complete, volatiles will have been
burned o and the large amount of over air will no longer be required.
e Reset Cycle is fully adjustable allowing you to change not only the
duration of the Reset Cycle, but also the percentages at which the over and
under air open. is gives you the ability to ne-tune the outdoor furnace
to run as eciently as possible while reducing the amount of smoke present
when burning bituminous coal. Burning anthracite requires the full amount of
combustion air to be brought in beneath the fuel bed; in this case, all over air
settings are set to zero with the exception of the Purge setting.
When burning a fuel that
does not require over air
(such as anthracite), the
Reset button will typically
not be used.

Burn Adjustment Guide
Use the following recommendations to help obtain a clean and ecient burn
and extract the most heat from your coal. When making any adjustments, it
is best to change settings gradually and allow the furnace to burn for a few
loading cycles to determine if the settings you've changed are benecial to
operation.
CONDITION: Excessive smoke from the chimney.
NOTE: This condition is typically only an issue when burning bituminous.
RECOMMENDED ACTIONS:
• Make sure you are using IGNITION ASSIST MODE after lling the furnace
with a new load of bituminous coal and closing the rebox door.
• Increase time of IGNITION ASSIST DURATION (Menu #6) to increase
the amount of time air is available.
• Increase IGNITION ASSIST OVER AIR SETTING (Menu #8), if not
already set to 100. Also make sure that the ue gas temperature doesn’t
consistently drop after making this adjustment. If it does, the smoke could be
getting diluted instead of burned.
• Decrease the IGNITION ASSIST UNDER AIR SETTING (Menu #7) to
reduce the under air and slow down the rate that volatiles are released from
the coal.
• Try dierent loading techniques making sure that there is an area of exposed
glowing coals to ignite the volatile gases.
• Check to make sure that neither the over or under air outlets are plugged.
• Make sure the outdoor furnace is up to temperature and that the heat load is
not greater than the outdoor furnace heat output capacity.
• Some types of coal, because of their sulfur and impurity content, will always
smoke, regardless of what settings are adjusted.
CONDITION: Fire goes out.
RECOMMENDED ACTIONS:
• Make sure there are enough glowing coals to ignite the fuel load. If not, load
more frequently so there are enough coals remaining to ignite the fuel load.
• Make sure there are no restrictions to the combustion air. Check for any
clinker buildups in the rebox, check the over and under air holes to ensure
they are free of debris, and make sure the combustion fan inlet isn’t blocked.
• Make sure the over and under air actuators, and the combustion blower are
functioning properly.
• Increase the STANDARD RUN MODE UNDER AIR SETTING (Menu
#10) to provide additional under air (primary combustion air).

15
FORGE OUTDOOR COAL FURNACE • OWNER'S MANUAL
• Reduce RESET CYCLE UNDER AIR DURATION (Menu #11). is will
shorten the time it takes the under air actuator to reach its maximum opening
position.
• Reduce RESET CYCLE OVER AIR DURATION (Menu #15) or RESET
CYCLE OVER AIR START SETTING (Menu #13). is may result in
slightly more smoke, but will force more air through the coal bed.
• Reduce PULSE CYCLE DELAY SETTING (Menu #19). is will reduce
the amount of time between pulses. Especially helpful if there will be longer
periods of down time, but may also result in a high temperature alarm.
• Increase PULSE DURATION (Menu #20). Helps to maintain glowing coals,
especially during extended periods of down time, but may also result in a high
temperature alarm.
CONDITION: Outdoor furnace overheats and/or
repeated high temperature alarms.
RECOMMENDED ACTIONS:
• Make sure over and under air actuators are not stuck open.
• Make sure rebox and ash removal doors are closed and have a proper seal.
• Lower the water temperature setpoint.
• Increase PULSE CYCLE DELAY SETTING (Menu #19) and/or reduce the
PULSE DURATION (Menu #20).
• Reduce STANDARD RUN MODE UNDER AIR SETTING (Menu #10).
• Adjust the RESET CYCLE OVER AIR START SETTING (Menu #13)
and RESET CYCLE OVER AIR END SETTING (Menu #14). Setting the
RESET CYCLE OVER AIR END SETTING to zero will eliminate most
of the natural draft when the outdoor furnace is in Idle Mode and prevent a
constant climb in temperature. is is especially true when there isn’t a large
heat draw, such as during warmer months.

LED Display Alarm Denitions
If any of the following alarms occur, system operations will be halted and
the alarm name will scroll across the display until the cause of the alarm is
corrected.
LOW WATER
is warning will scroll across the screen until the water level is above the
sensor. Check the water level at the sight gauge and, if necessary, add water
according to the Water Quality and Maintenance section. If adding water does
not correct the problem, contact your Central Boiler dealer.
HIGH WATER TEMPERATURE
HIGH TEMP 1, followed by the water temperature, will scroll across the
display if the water temperature reaches 200˚F (93˚C). e LED will continue
to scroll the warning, followed by the water temperature and the ue gas
temperature until the water temperature drops to 195˚F (90˚C).
HIGH LIMIT TRIP
ere is an external limit switch that can also lock the controller in cool down
mode. HIGH TEMP 2 will scroll across the screen, followed by the water
temperature if the external limit switch trips. e limit switch will trip at
approximately 200˚F (93˚C) and automatically reset at 185˚F (85˚C). If this
alarm occurs often, you will need to lower the water temperature setpoint.
FIRE OUT
When the system is calling for heat, if the ue gas temperature drops below
200˚F (149˚C) for longer than 60 minutes and doesn’t rise more than 5˚F
(3˚C), FIRE OUT will scroll across the display until one of the following
occurs:
• the ue gas temperature rises signicantly (NOTE: if the ue
gas temperature has been rising for over 3 hours but is still below
200˚F (149˚C), this alarm will still occur),
• the controller is turned o and on, or
• the rebox door is opened and closed, or
• the Reset button is pressed.

17
FORGE OUTDOOR COAL FURNACE • OWNER'S MANUAL
FIRE OUT WITH A THERMOCOUPLE ERROR
When the water temperature is below 120˚F (49˚C), the system will check for
an increase in water temperature. If the controller has just been turned on or
if the rebox door has been opened and closed, the system will wait 2 hours
before checking for an increase in water temperature. It will then continue
to check every 30 minutes thereafter. If water temperature does not increase
signicantly between system checks, the warning will scroll across the display
until one of the following occurs:
• the water temperature rises signicantly,
• the controller is turned o and on, or
• the rebox door is opened and closed.
DOOR OPEN
If the rebox door is open, the warning will scroll across the display until the
door is closed. Since the purge cycle will be running before the door is opened,
opening the door for more than a few seconds will result in the purge cycle
ending (i.e., the combustion fan shuts o and both actuator units close).
Other Alarms
Alarms that will not stop the operation of the furnace will still scroll across
the screen as a message, and will be preceded by ATTENTION: (Message
contents). If the rebox door is open for more than 30 seconds, the Reset Cycle
will be reset.
NOTE: The following alarms will not stop system operation:
THERMOCOUPLE FAILURE
e ue gas thermocouple has been damaged or disconnected. e message
will indicate that the system is no longer operating at optimal eciency.
Contact your dealer immediately. To hide this alarm, press the and
buttons at the same time. Doing so does NOT erase the alarm or x the
problem, but it does allow normal operation. In the event of a thermocouple
failure, Fire Out will be based on water temperature.
EPROM MEMORY FAILURE
e message will indicate that the controller was unable to recover from a
memory failure. All settings will be reset to the factory default settings and
will not be saved if the controller is turned o or power is interrupted. In the
event of a power outage, the controller will not restart when power is restored.
Contact your dealer.
CLEAR SETTINGS
e display will show the message to indicate all settings are being reset to the
factory default settings.
