1. Introduction
1.1 Introduction
The Morgana DocuMaster MFC (Multi-Feed Creaser) booklet making system
automatically gathers sheets of pre-collated, sequentially printed paper and transfers
them to an online bookletmaker to produce saddle stapled booklets with a
SquareBack™ finish. The MFC can be programmed to insert heavier cover-weight
stocks, and to crease individual sheets using the unique DynaTilt creasing mechanism,
which prevents the cracking of substrates and printed images when they are stapled
and folded. The DynaTilt mechanism registers each sheet and automatically adjusts
the creaser blade-set so that it is perfectly square to the sheet. An integral static
elimination system neutralises any charge present in the fed sheets before they enter
the gathering station in the base of the machine. When a complete set (book) has been
gathered it is automatically released into the online booklet making system where it is
stapled, folded, trimmed and given an optional SquareBack™ finish.
This service manual provides service information for the MFC machine. Service
information for the bookletmaker, trimmer and squareback is given in separate
manuals.

machine (see Figure 1.1).

1.6 Machine Covers
The MFC has 2 types of covers:
•User access covers that are opened to clear a paper jam or for maintenance.
•Fixed covers that must be removed when included in a service procedure.
Warning: Be careful to avoid serious injury if you are working on the MFC when the
fixed covers are removed.
The user access covers are the:
•rear guard
•input guide.
The fixed covers are the:
•hinged top panel
•hinged front panel
•hinged rear panel
•motor cover
•electrical cabinet cover
•LH side covers
•RH side covers
•CAP rear panel
•gathering area centre guard.

1.7 Safety Interlocks
The DocuMaster MFC has safety interlocks that:
•Protect the operator when the machine is open for maintenance or to clear a jam.
•Protect a service technician when the machine is open for service procedures.
1.7.1 The Main Input Switch

The main input switch controls the supply of electrical power to the MFC. The switch
has two positions.
Position Status Information
0OFF The switch stops the supply of electrical power to the MFC
ION The switch starts the supply of electrical power to the MFC
Warning: Always remove the main power cord from the MFC when you work on the
CAP, DRV and electrical-cabinet modules. High-voltage electricity can cause serious
injury and death.
Note: The mains input switch is illuminated when it is set in the
ON (I) position.

The emergency stop interlock removes mains power from the drive system when the
emergency stop switch is pushed in.
These systems do not operate when the emergency stop switch is pushed in:
•the conveyor drive
•the creaser conveyor drive
•the creaser mechanism.

The MFC has a modular construction that makes it easy to disassemble for servicing
and maintenance.

1. The CAP (Combined Air Pump): The CAP module includes the blower and the vacuum
motors in an enclosed acoustically-insulated box. The internal temperature of the CAP is
controlled by forced-air cooling operated by a thermostat sensor. The cooling fan will continue
to operate after the MFC has stopped until the internal temperature is below 50°C.
2. The DRV (Drive Unit): The DRV module includes the main drive motor and
electronics necessary to control the MFC feed system. It also includes the high voltage
anti-static transformer that operates the ioniser bar in the sheet gathering area.
The components in the DRV are the:
•main drive motor
•feeder and touchscreen CPU
•blower motor control PCB
•interface PCB
•low-voltage transformer
•high-voltage anti-static transformer
•mains inlet plug
•mains input ON/OFF switch
•emergency stop switch
•air filter.
The DRV module has three access doors that can be opened by an engineer for
service and maintenance.

3. The GUI (Graphical User Interface): The GUI control panel has an 8.2" colour
touch screen that the operator uses to control the MFC and online bookletmaker
system.
Note: the touchscreen has a power save function. If it is not
used for a period of time it automatically dims. After an
extended period it is turned off. Touch the screen to turn it on.
The GUI is attached to the LH side of the MFC in the same way as the side covers and is
controlled by the CPU inside the DRV module. A touch sensitive START button and a touch
sensitive STOP button on the bezel above the screen are used to operate the MFC.
4. The Feed Bins: The feed bins are loaded with paper in centre-referenced trays.
Multiple bins can be electronically linked together for continuous running and the
bottom two bins can be set to insert cover stock. The feed bin takes an individual sheet
from the top of the paper stack and moves it through the built-in SMART detection
system, which senses miss, double, trailing and jam errors. A separation air supply is
connected to all bins and simple controls on each feed bin let the operator adjust the
feeder to give an accurate sheet feed.
The standard MFC feeder configuration is:
•3 suction feed bins
•1 friction feed bin.
Note: The friction feed bin must always be positioned directly
above the creaser module where it can be used to insert
heavier weight cover-stocks up to 300gsm.
An alternative configuration that is available upon request is:
•4 suction feed bins.
Note: This configuration would normally be used if a
customer's stocks were unsuitable for a Friction feed system
and if he only used stocks up to 240gsm.
5. The Creaser Module: The creaser module is installed below the feed bins and can
be programmed from the GUI to crease covers, centre spreads or even all of the
sheets in a booklet.
To compensate for sheet skew during the feed process, the creaser control system
uses an array of sensors to register the lead-edge of each sheet as it enters the
creaser module. The creaser control system automatically sets the creaser blade-set
to be the same as the skew of the sheet, which makes a perfectly square crease every
time. This mechanism is known as the DynaTilt.
The crease pressure is infinitely adjustable and uses two simple mechanical
adjustment cams to produce up to 6 metric tonnes of pressure between the crease
blade and the crease matrix.
6. The Gathering Area: The gathering area is part of the MFC's base. Paper is put into
the gathering area through a neutralising ion field that is generated by an integral static
elimination bar. The sheets are controlled with a combination of conveyor guides and a
variable pressure air knife to make sure that they gather neatly and remain in the
correct order.

When the complete set (booklet) has been gathered, adjustable sidelays knock the
sheets up and an electronically controlled latch releases them into the online
bookletmaker that is positioned below the MFC. A flow sensor above the latch senses
when the sheets have gone into the bookletmaker so that the latch can reset for the
next sheets.
An electrical interface between the online bookletmaker and the gathering area gives
full setup and control of the booklet making system from the GUI, and will stop the
MFC if a bookletmaker error is sensed.
7. The Electrical Cabinet: The electrical cabinet is located at the rear of the gathering
area base and it houses the electrical control system for the creaser module and MFC
drive system.
Note: The high voltage AC power supply to the electrical
cabinet is from the MFC's emergency stop switch. When the
emergency stop switch is pushed in, the high voltage AC power
supply is removed.
The components in the electrical cabinet are the:
•creaser controller PCB
•stepper-motor control PCBs
•DC PSUs (Power Supply Units)
•fuses
•diagnostic interface plug.
