Introduction
This manual describes operation and programming of the Radial 8 & 88
Sequencer Inserter machine using the IM-UPS software interface. This
machine is available in one of two configurations as displayed below.

Intended Audience
This manual is intended for use by the machine operator. It contains
information that assists the person responsible for setting up machine
production.
Before performing any operation function, the person responsible for
performing the function must become familiar with the contents of this
manual.
Safety Considerations
CAUTION Warning and Caution notices are presented throughout this manual where
personal safety or machine integrity are felt to be at risk. The machine
operator should not rely solely on these notices, but should exercise caution
and use safe work habits whenever working with this machine.
WARNING
Lockout/Tagout Procedure
1. Power down the machine and perform Lockout/Tagout according to
local procedures.
WARNING The machine must be powered down and the local Lockout/Tagout
procedure performed to ensure personal safety during this procedure.
WARNING Do not operate the machine with the covers open.
Do not defeat the machine interlocks.
CAUTION The Earth Bonding Points (EBP) are for Electro-Static Discharge (ESD)
wrist straps only. They are not to be used as equipment grounds.
Functional Description
After the programming information, pertaining to the component and printed
circuit board (PCB), is written into the pattern programs and the machine is
powered up and zeroed, a PCB is placed and clamped into a workboard
holder. This is done either manually or automatically depending upon
machine configuration.

Controlled by pattern program, the dispensing head cuts a component from
the carrier tape and places the component in a carrier clip assembly. The
sequencer chain assembly transports the component in the carrier clip
assembly to the insertion area.
While the component is in the carrier clip assembly, it is processed by
removing the carrier tape cardboard and if equipped with an expanded range
verifier, verified for proper polarity and correct component sequence.
The component transfer assembly, transfers the component from the carrier
clip assembly and places it into the insertion tooling.
The insertion head inserts the component leads through holes in the printed
circuit board. The component is inserted with the insertion head orientated in
one of three possible positions. The cutter head then cuts and checks for lead
presences. The cutter head then forms the component lead, securing the
component to the printed circuit board (PCB).

Conventions Used In This Manual
Throughout this manual and those shipped with this machine, certain
conventions and terms are used instead of a procedure or long descriptive
titles. Before reading ahead, the machine user should spend a moment
examining these conventions. Other technical terms used in this manual can
be referenced in the glossary.
Part - Component
Part or component is used interchangeably within this documentation, only
when referring to an electrical device that is designed to be inserted into a
printed circuit board.
Emergency Stop Switch (E-Stop, E-Palm)
The mechanical action of rotate to start/push to stop refers to one switch
which when enabled, is only one of many conditions that must exist in a
certain order before the machine will run. When this switch is manually
rotated, it extends to the up position (machine palmed up). When pushed,
down (palmed down) it causes the machine to stop immediately, also referred
to as using the E-Stop or E-Palm.
Printed Circuit Board (PCB) - Workboard
Printed circuit board, PCB and workboard are used interchangeably within
the machine documentation only when referring to that medium which is to
have components inserted into it.
Power On and Power Off
Power On and Power Off are machine conditions. If the machine is powered
on, electrical and pneumatic power are present for machine operation. If the
machine is powered off, electrical and pneumatic power have been removed
from the drive assemblies and the machine will not operate. To power on or
power off, reference the Power On or Power Off Procedures in the Machine
Operation module of the Radial 8 Machine Operation Guide. Observe the
Power On and Power Off icons which are used extensively in the
Maintenance Support Document.

The following paragraphs define each push button and indicator located on
the machine push button panel (from left to right.)
NOTE If a push button indicator is illuminated, it must be pushed to proceed.
Emergency-Stop Switch (E-Stop)
Use the E-Stop switch, to affect the machine as follows.
Push to Stop: When the E-Stop switch is pushed, the machine stops
immediately. The dump solenoid is deactivated which removes all
pneumatic power and electrical power from the servo motors. The
palm switch should only be used to stop the machine in emergency
situations when an immediate stop is required.
Rotate to Start: When the E-Stop switch is rotated to the start
position, the pneumatic system and servo motors are enabled. After
the E-Stop is reset (rotated to start position), the INTLK RESET
push button must be pushed to activate pneumatic and servo power.
The machine then must be zeroed before normal operation can
begin.
REPAIR
The REPAIR indicator illuminates showing that an insert error condition
occurred. A dialog box will appear indicating the type of error that has
occurred, the recommended repair procedure, the component reference ID,
and the dispensing head the component came from. The window appears for
Insert Error, Part Missing, and Failed Test Errors.

WARNING Use needle nose pliers to manually remove or insert misinserted parts
in printed circuit boards (auto repair - deactivated), do not use fingers.
Refer to the Error Recovery module of the Radial 8 Machine Operation
Guide for recovery details.
STOP Push Button
Use the STOP push button to initiate an operator stop of the machine. This
means that the machine stops when the current insertion cycle is complete.
Recover from an operator stop by pushing the START push button. When
the machine is in stop mode, the STOP indicator is illuminated.
START Push Button
Use the START push button to initiate the production mode from the stop
mode. The START push button is illuminated when it is active and can be
used to start the machine.
OVERRIDE / TRANSFER ERROR Push Button/
Indicator
The OVERRIDE/TRANSFER ERROR non-latching push button allows the
machine to begin the next product without stopping at the park coordinates.
This eliminates waiting for the START push button to be pushed.
(OVERRIDE can not be activated when in MAINTENANCE mode.)
When the OVERRIDE/TRANSFER ERROR push button is pushed, it
remains illuminated until the end of the product.
CAUTION Use OVERRIDE/TRANSFER ERROR only with multi-window workboard
holders. Using OVERRIDE/TRANSFER ERROR with a single window
workboard holder causes the machine to insert components into the
populated PCB. Failure to observe this caution may damage the
insertion tooling, the components, and the PCB.
NOTE For additional information on the functionality of the OVERRIDE/
TRANSFER ERROR push button, refer to the board handling system
(BHS) Operator Manual shipped with this machine.

INTLK RESET Push Button/Indicator
The INTLK RESET push button indicator illuminates when a safety cover is
opened while the OPERATING MODE (Interlock Bypass) key switch is
OFF. It also illuminates after recovery from an E-Stop interrupt. If an
interlock violation occurs, electrical power is removed from all motors
except clinch vertical and clinch theta. Power is also removed from all
solenoids.
If a machine interlock is actuated while the machine is in any operating mode
other than production mode, perform the following to return to normal
operation.
1. Close the safety cover.
2. Push the INTLK RESET push button to restore electrical power to the
motors and solenoids.
3. Push START to zero the machine.
4. Push START to resume operation.
If a machine interlock is actuated while the machine is in production mode,
perform the following to return to normal operation.
1. Close the safety cover.
2. Push the INTLK RESET push button to restore electrical power to the
motors and solenoids.
3. Push START to resume operation.
OPERATING MODE Key Switch
The OPERATING MODE key switch (previously called INTLK BYPASS) is
for use by maintenance personnel only to bypass the interlock switches mounted
on the safety covers to permit machine maintenance. Use the OPERATING
MODE key switch to activate and deactivate the interlock circuitry as follows.
NORMAL: Interlock circuitry is activated (production mode).
MAINTENANCE: Interlock circuitry is deactivated. This allows
maintenance personnel to operate the machine with the safety covers
open and full power and air to the machine. The START switch on
the 20 station sequencer module is disabled.
NOTE To ensure personal safety, all interlocked covers must be closed before
the INTLK RESET push button is active. This applies even when the
OPERATING MODE key switch is in the MAINTENANCE position. Once the
interlocks have been reset, the covers may be opened for maintenance.

WARNING Operating the machine when the OPERATING MODE key switch is in the
MAINTENANCE position may be hazardous. The OPERATING MODE key
must be removed before resuming normal operation.
NOTE Lifting the safety covers when the OPERATING MODE switch is set to
the MAINTENANCE position, activates the maintenance mode timer.
Expanded Range Verifier (ERV) Test Port
The ERV test port is used to check a component that replaces an ERV failed
component.
Machine Light Tower
The machine light tower is used to signal the operator of machine conditions.
Each color can be configured to illuminate when a machine event occurs
using the Event Configuration Editor in the System Setup application of IM-
UPS. The sounder duty cycle can also be configured. Refer to the Event
Configuration module in the IM-UPS Reference Manual for details.
The machine light tower includes a volume control for the audible alarm. As
needed, rotate the control at the bottom of the light tower to adjust the
audible alarm volume.
The default configuration for the machine light tower is as follows.
•Solid Red indicates a severe machine error has stopped the machine.
•Solid Yellow indicates that a machine problem or operator action
has stopped the machine or will stop the machine soon.
•Solid Green indicates the machine is functioning normally during
machine production.
•Solid Blue and audible Sounder Beep indicates low parts at the
dispensing head.
•Solid Blue indicates a sequencer error.

Power Chassis Assembly
The power supply chassis regulates the input voltages used by the machine
control system as well as the various machine indicators, switches, motors
and solenoids. The power supply chassis contains the circuit breakers and
fuses which protect these circuits.

I/O Box Assembly
The I/O box on the machine contains electrical PC boards that control and
monitor the function of various machine devices.
MMIT MIT Board (slot 1)
The MMIT (Mini Machine Interface Translator) board translates
communications between the I/O box assembly and the VME chassis
assembly.
Multi-Input Boards (slots 3 and 4)
The multi-input boards are input devices through which most machine
signals enter. These boards also contain latches which capture the transient
signal from the lead sensor on the cutter head.
32 DC Output Board (slot 6)
The 32 DC output board controls the functions of up to 32 different outputs.
Thirty two devices can be activated or deactivated through the board. The
output signals drive the machine control panel indicators, valve solenoids,
and machine light tower.
Board Error Correction (BEC) Board (slot 11)
When the machine is performing the BEC function, axes control is given to
the BEC board, which receives input from the BEC quad detector sensor.
The BEC board then outputs the drive signal to the appropriate servo
amplifier board, which in turn activates that axis. This continues until the
BEC board no longer receives a signal from the quad detector indicating that
the hole in the board being processed is centered over the sensor.

Service Disconnect
The service disconnect is a two-position circuit breaker that removes or
applies AC power to the machine and all attached devices.
NOTE To maintain maximum operating system performance on machines that
run continuously, perform an OS/2 shutdown and power cycle the
machine (power off, wait 6 seconds, and power on) once a week.

Service Disconnect
When the service disconnect circuit breaker is in the OFF position, a locking
device can be installed through a hole in the bracket above the circuit
breaker. This lock will prevent power from being accidently switched ON.
Refer to company policy regarding the proper procedures to be followed
during machine repair.
Toggle Valve Assembly
The toggle valve raises and lowers the top center cover on the machine.
Pulling the toggle switch forward, raises the cover and pushing the toggle
switch back, lowers the cover.
This cover is only raised to service the machine. If the cover is opened either
with the switch or manually during machine operation and the OPERATING
MODE key switch is in the OFF position, the machine will stop.

The following controls and indicators are located on the sequencer section of
the Radial 8 machine.

Emergency Stop Switch (E-Stop)
Use the palm switch, to affect the machine as follows.
Push to Stop: When the E-Stop switch is pushed, the machine stops
immediately. The dump solenoid is deactivated which removes all
pneumatic power (except for the covers and clinch assembly) and
electrical power from the servo motors. The palm switch should
only be used to stop the machine in emergency situations when an
immediate stop is required.
Rotate to Start: When the E-Stop switch is rotated to the start
position, the pneumatic system and servo motors are enabled. After
initial deactivation of the palm switch (rotate to start position), the
INTERLOCK push button must be pushed to activate pneumatic
and servo power. Then the machine must be zeroed before normal
operation can begin.
WARNING The operator MUST use STOP to stop the machine under normal
operating conditions. E-Stop should only be used to stop the machine
in EMERGENCY SITUATIONS.

INTERLOCK
The INTERLOCK push button indicator illuminates when a safety cover is
opened while the OPERATING MODE key switch is off. It also illuminates
after recovery from a palm switch interrupt. If an interlock violation occurs,
electrical power is removed from all motors except clinch vertical and clinch
theta. Power is also removed from all solenoids except for clinch cutters.
If a machine interlock is actuated while the machine is in any operating mode
other than production mode, perform the following to return to normal
operation.
1. Close the safety cover.
2. Push the INTERLOCK push button to restore electrical power to the
motors and solenoids.
3. Zero the machine.
4. Push the START push button.
If a machine interlock is actuated while the machine is in production mode,
perform the following to return to normal operation.
1. Close the safety cover.
2. Push the INTERLOCK push button to restore electrical power to the
motors and solenoids.
3. Push the START push button.
STOP Push Button
Use the STOP push button to initiate an operator stop of the machine. This
means that the machine stops when the current insertion cycle is complete.
Recover from an operator stop by pushing the START push button. When
the machine is in stop mode, the STOP indicator is illuminated.
NOTE Push the E-Stop switch to the stop position before setting the MAIN
BREAKER to the off position or damage to cutter tooling may result
when machine is powered up.

START Push Button
Use the START push button to initiate the production mode from the stop
mode. The START push button is illuminated when it is active and can be
used to start the machine. This button will not function when the machine is
in maintenance mode. The START push button is located on the control
panel on the first 20 station sequencer module.
Sequencer LED Indicators
The sequencer LED indicator is mounted on top of each sequencer module.
The LED indicator illuminates (Low Part Condition) showing which
dispensing head is nearly out of components.
Each LED indicator represents a specified dispensing head location.
The operator alert indicator illuminates to show the operator which sequencer
module has a dispensing head that is starting to run out of components.
Sequencer Fuse Panel
The sequencer fuse panel contains the fuses that protect the 24 VAC wiring
to the dispense heads.

Pneumatic Controls and Indicators
The pneumatic system for the inserter and sequencer has a regulator that is
factory set at 80 psi and a locking element installed. The regulator is located
on the right wall of the front, center compartment of the base cabinet.
A low air pressure sensor senses line air pressure. If the air pressure drops
below 60psi, the low air pressure sensor shuts the machine down. This
pressure sensor is not adjustable. Insufficient flow can cause a pressure drop
that will activate the sensor.

The pneumatic lockout valve removes or applies pressurized air to the
machine.
Pneumatic Lockout / Tagout
When the pneumatic lockout valve is closed, a lockout / tagout device can be
applied to prevent accidental opening of the valve. Refer to your company's
policy regarding the proper procedures to be followed during machine repair.
This machine is equipped with a pneumatic lockout/tagout system. The
pneumatic lockout/tagout valve is used to prevent pressurized air from
reaching the machine. When the lockout/tagout system is used to prevent
pressurized air from reaching the machine, the valve is positioned so that it
can be locked and or tagged to notify personnel that work is being done on
the machine. All tags or locks shall meet your company safety standards for
this type of device.
Machine Configuration
Before attempting to operate the machine, IM-UPS must be configured to
match the hardware configuration of the machine.
NOTE The machine configuration is defined at the factory and should not have
to be defined or changed unless the hardware configuration changes.
The machine configuration window can be used to configure the current
machine or to define a machine configuration template. The template is used
by the Product Editor for creating products at a desktop PC. The Product
Editor assumes the characteristics of the selected machine.
There are minor differences between using the window for configuring the
machine or creating a template. These differences are noted in the procedure.
