INSTALLATION -USE -OPERATION
To use the charger, you have to abide by safety prescriptions contained in law and regulation and in
provisions of local authorities.
Obligations of the “USER” : conforming to the operating instructions, the “USER” is any natural or juridical
person using directly Powergen srl battery chargers or anyone using them for account of the above
mentioned person.
Under special circumstances,e.g.leasing renting, the “USER” is the person who takes following obligations
according to the agreements made by owner and “USER”.
The “USER” will be responsible for the installation site of the charger. He shall check ,whether very sensitive
appliances are disturbed by the influence of the battery charger. He shall choose such an installation
site,that the operation of the charger(a high current produces interferences magnetic fields) does not affect
the functioning of electromagnetic devices and magnetic data carriers (f.e.pace makers,monitors,magnetic
disks and diskettes,magnetic tapes,magnetic card, etc…).
The “USER” shall make sure that “USER”s and operators have read and understood the operating
instructions and that they abide by accident prevention and safety rules and the use and maintenance
provisions.

1. INSTALLATION
qThe installation environment shall be capable of ensuring the User’s safety and the conditions for a
correct operation.
qPowergen Processor battery charger is exclusively designed to recharge traction batteries and each unit
is assigned to a specific battery.
qPowergen Processor battery charger has IP 20 protection degree, therefore it shall be protected from
rain and water sprays. It shall be installed away from easily inflammable materials and shall not be used
as a supporting top. The presence of dust and/or corrosive environments may damage the components
seriously.
qDo not lay any materials which may obstruct the natural cooling air flow.
qThe rectifier shall be laid on the floor in vertical position. For special requirements it may also be placed
on special raised shelves.
ATTENTION :
VIBRATIONS DURING TRANSPORT COULD CAUSE UNPLEASANT
DRAWBACKS, SO BEFORE STARTING UP THE UNIT, PLEASE CHECK NUTS
AND BOLTS FOR TIGHTNESS.

2. CONNECTION TO THE SINGLE/THREE-PHASE LINE
qIt is absolutely necessary to plug into a current outlet being proportional to the power of the installed
battery charger (s.the KW value on the rating plate put on the side or on the rear)
qMake sure also the EARTH cable has been correctly connected.
qThe unit comes pre-set for a 400 -415 VAC three-phase mains supply.
qThe single phase unit comes is pre-set for a 230 -240 VAC.
qShould the charger be supplied with a three phase mains supply of 230 VAC, it is necessary to
perform voltage adjustments on the terminal board, tap on the auxiliary transformers (s.page no)
are required and to install to suitable mains fuse.

3. MAINS VOLTAGE SETTING
qDuring the installation (or after a displacement) we recommend to check the actual value of the mains
voltage, if found high or low compared with the rated values, may cause problems due to a higher or
lower delivery of current during the charge.
qAs a result, check this value and adjust it, if needed, via the ADJUSTING PLUGS placed in the terminal
board on the transformer.
qSuch control is to be carried out by qualified staff and/or by service centres.

4. MAINTENANCE
qNo scheduled maintenance is provided, though control and cleaning inspections may be performed
within the battery charger system depending on its work environment. However such operations shall
only be carried out by qualified staff.
qAny maintenance intervention shall only be carried out after disconnecting the rectifier from mains and
from the battery.
qFor a correct operation we recommend to check the mechanical tightening of electric connections and
the good status of wires and connections and to remove the existing dust.

This battery charger includes parts such as circuit breakers or relays that may cause
electric arcs or sparks. Thus, if used in a garage or a similar environment, place the
battery charger in a suitable room.

5. OPERATION
SIRIUS is a battery charger equipped with a control form achieved with microprocessor technology and is
constructed with a superficial component assembly SMD (Surface Mount Device).
The controller is an electronic card developed and personalised for the specific control of battery chargers. It
is a flexible and modulated unit able to satisfy all requirements connected to the recharging of batteries in
general and to specifically resolve all that is necessary for the final utilisation.
In particular, the unit is made from a mother card (main board) and of various daughter cards among these,
a CPU card, a display card, a transceiver radio card, and an interface wiring card and a remote Battery
Monitor form.
The controller is completely programmable and easy to use thanks to the userfriendly interface graphic
shown on the display. Organised by menu, the display allows the planning of configuration data and the
parameter visualisation during the charge.
In particular, it allows the configuration of
•Battery parameters:
-nominal tension (24V, 36V, 40V, 48V, 72V, 80V and 96V),minimum and maximum tension
-minimum current and maximum charge
-integration capacity
•Meter:
-duration of temporised cycle
-time-out of the safety cycle
-delayed start timer (automatic, 3h, 6h and 9h)
•Charge cycle:
-charge modality (Wa) or (WoWa), if required
-energy saving (active and inactive)
-equalised charge (manual and automatic)
•General setting:
-operation formality (normal and test)
-presentation language of the display (english and italian).
During the charge cycle it permits visualisation, in real time, of the battery tension measures, of the
current charged, of exiting power of the battery charger, of the duration of the initial charge and
timed charges and of the charge capacity that the charge cycle is integrating.
In parallel to the logic of standard operation of a battery charge process which foresees for the charge a
controlling of the tension followed by a complete check of the charge in automatic mode going on to verify
both the ampere-hour integrated into the battery and the minimum values of current allocated.
Once the controls have been activated, the charge concludes on the satisfaction of the conditions of at least
one of the controls.
In the events that the control unit doesn’t operate in stand-alone configuration, but is provided with
the radio transceiver card and the Battery Monitor remote unit, we achieve instead an efficient charge
system in able to keep account of the actual charge and discharge processes of the battery.

The remote unit calculates the actual discharged capacity and communicates to the central unit of the
battery charger the exact value of capacity to reintegrate in the course of charge cycle.
The control unit is capable of detecting the malfunctioning alarms of the charge cycle and submit them to the
user through an appropriate menu for management and resolution of the same. Finally, all the correctly
concluded charge cycle or interrupted cycle information are memorised on a memory external to the micro-
controller in a way to create an informative database necessary to achieve a thorough utilisation analysis of
the battery charger and of the battery conditions.
The mother card (main board) is provided with a basic circuitry able to carry out the standard control
operations for the battery charger and of optional circuitry’s for the added operation implementation and to
satisfy specific requirements.
•The basic circuitry integrates:
-a filtering section for the protection against disturbances and interference’s,
-an feeding section,
-an acquisition state for the battery tension measurement,
-an acquisition state for the charging current measurement through a shunt sensor,
-a keyboard for the operation selection,
-two potency relais for the meter activation found on the battery charger.
The alimentation section consents to feed the control unit both with an auxiliary tension 24 Vac and with a
wide range from 24V to 96V nominals directly from the battery without the necessity of a manual selection.
The feeding stage foresees the protection circuits of entry and those of output current limitation.
•The optional circuitry carry’s out the following functions:
-real-time clock,
-external hardware watchdog,
-added security timer,
-USB communication interface,
-Volt/ Ammeter interface,
-n.1 relais exit,
-interface for n.4 entries of digital signals,
-interface for n.6 entries of analogue signals.
The real-time clock has the functions of a system clock that supplies a temporary reference useful for
associating a temporary position to the events and facilitate the memorisation, the recall and the analysis.
The external hardware watchdog is attained with an electronic circuitry external to the micro-controller and
dedicated capable to verify the correct functioning of the microprocessor. You add it to the existing watchdog
hardware circuit to increase global reliability of the controller unit.
The added security timer is attained with circuits dedicated completely independent from the hardware of
the micro-controller, and has the purpose of interrupting, the battery cycle, after 12 hours and in the event of
microprocessor malfunctioning, directly opening the command relais. In the event of an intervention the led
alarm present on the panel front turns on.
The USB communication interface allows to connect the battery charger to a personal computer by using
a standard USB communication cable. The communicating interfaces equipped of an applicable original
software that allows the programming and the setting of all the parameters of the machine, the calibration of
the measuring instruments volt/ampere-metrical put at the interface disposal two analogue signals of
communication wireless and not, the past data download and the functionality of analysis and reportage.

The Volt/ Ammeter interface puts at disposal two variable analogue signals to be able to control and drive
in tension and/or current a system of chopper charge or switching to a high frequency. The interface is
managed and controlled directly by the microprocessor.
Lastly, the controller unit can be interfaced at external device or a sensor through internal analogue and
digital signals and a clean exit contact.
The CPU card accommodates a micro-controller at 8-bit based on RISC architecture equipped with 128k
memory flash and an extra external memory flash of the capacity equal to 4Mbit. The microprocessor on
board is responsible of all the functions and the controls the same controller unit.
The display card is provided of a liquid-crystal graphic display 64 x 128.
The radio transceiver card has a transceiver form FSK multi-channel completely programmable, PLL with
double frequency conversion and selectable channels through software, working in the 434 MHz band. In
transmission, the form presents a typical potency up to 10 mW (+10 dbm), while the sensibility in receiving
reaches –108 dbm. The exit potency of the transmitter is adjustable in a digital manner, and is kept constant
by a control at closed loop. The double conversion at medium frequency together with the use of a SAW filter
in entry renders the device highly selected, immune to the adjacent channel interference and perfectly
compatible with the regulations.
The interface-wiring card, is completely passive and is created for the requirement of rationalising the
wiring inside the battery charger.
The remote Battery Monitor form, to place inside the battery space of the folk-lift, and capable of controlling
and supervising the entire discharging process and communicate, at the moment of charge, all the settings
necessary to the battery for the purpose of preparing it correctly for the specific cycle charge.
The remote unit is a micro-controller card, it is supplied directly by the battery with avast range from 24V to
96V nominals without the necessity of a manual selection, a status of integrating inside the acquisition of
temperature management of the battery and it completes itself of a radio transceiver form, of the same
characteristics of the previous, for the data communication with the central controller and of a wired
communication interface.
The supervisor form measures, in real time, sizes of batteries such as the tension, the current of
discharge, the temperature and calculates parameters such as the battery autonomy and the capacity of
charge loaded and that of integration during the charging process. The Battery Monitor unit, at the end, is
capable of establishing a bi-directional radio communication with the central controller and if necessary, also
a wireless or wired communication with a possible man on board of the folk-lift.

6.1 Reading of the display with pull-right menu
The display has an easy to read simbology in real time. If you select the charge modality the display
visualizes the messages of the different menus you can select and check for a correct functionalitity, so you
can read the following parameters.
A very easy reading of the DISPLAY and the handy NAVIGATION keys permit an immediate visualization of
the required data (V -I –W –Vel values) in accordance with the needs of the USER.:

7. WARRANTY
qThe duration of the battery charger warranty is 12 (twelve) months from its start-up.
qThe warranty covers all proven defects in components, assembly and construction.
qAny incorrect installation or use of the charger NULLIFIES the warranty.
qThe warranty is void due to improper use, incorrect installation or tampering
qThe warranty is void if interventions on the equipment are performed by persons not qualified
by Powergen S.r.l.
The warranty is NULLIFIES if the 3 thermocouple transformer switch will be

7.1 PROBLEM –SOLUTIONS AND CHECKS
PROBLEM SOLUTIONS AND CHECKS
The battery charger is not starting
-Check the battery connection
-Make sure the battery voltage is suitable for the battery charger voltage
-Check the efficiency of the d.c. fuse on the output
-Make sure the three phases are present in the line voltage
-Check the efficiency of fuses in the three-pole base
-Make sure the auxiliary transformer is correctly fed and that 24Vac voltage is present on the output
-Check the efficiency of the remote control switch coil
The battery charger is not charging
sufficiently
-Check the supply voltage. In case it is low, modify the tap on the transformer (-5%)
-Make sure the three phases for line input are present
-Via a clip-on ammeter check the symmetry of alternate currents on the rectifier bridge input
The battery charger is delivering an
excessive charge -Check the supply voltage. In case it is high, modify the tap on the transformer (+5%)
-Make sure the control panel is preset for the type of battery used (correct choise of battery cells amount)
The battery charger is connected
correctly, but the control panel is not
switched on (or it is switched on in an
incorrect way)
-Replace the microprocessor-controlled electronic card
The system is efficient, though the
